Abstract
Lean manufacturing has emerged as a transformative approach aimed at enhancing operational efficiency, reducing waste, and fostering continuous improvement within manufacturing systems. Despite its global proliferation, Indian small and medium-sized enterprises (SMEs) face unique challenges in adopting and sustaining lean practices. This manuscript presents a comprehensive examination of lean manufacturing implementation challenges in Indian SMEs as of 2021. Beginning with an overview of lean principles and their relevance to SMEs, the paper reviews extant literature to identify critical barriers such as resource constraints, cultural resistance, skill gaps, and inadequate infrastructural support. The methodology section outlines a mixed‐method research design involving a structured questionnaire survey of 60 Indian SMEs across automotive, textile, and metal fabrication sectors, followed by discrete‐event simulation modeling to evaluate process improvements. A statistical analysis table summarizes survey responses, quantifying the prevalence of each challenge. The simulation research employs a pre‐2021 discrete‐event simulation platform (Simul8) to model the impact of targeted interventions (e.g., 5S implementation, value‐stream mapping) on key performance indicators such as cycle time and work‐in‐progress (WIP). Results indicate that while certain lean tools (e.g., 5S, Kaizen events) yield measurable benefits in cycle time reduction (average 18%) and WIP decrease (average 12%), persistent barriers—particularly top‐management commitment and workforce training—significantly impede full‐scale adoption. The conclusion synthesizes findings, emphasizing the need for government support, tailored training programs, and incremental adoption strategies to overcome entrenched obstacles. The study offers actionable recommendations aimed at engineering practitioners, policymakers, and SME managers to facilitate effective lean transformation within the Indian context.
